I had a exhaust pipe that was rattling on cold start up on the RE I just finished the restoration on. I repaired this with the same method we used at the dealership on the GS series that also had double wall exhaust pipes. Some of these bikes would also develop an internal rattle inside the exhaust pipe and Suzuki's recommend warranty repair was to drill a 1/4 ( 6mm ) hole through the outer wall at an unseen location underneath at the end of the straight portion of the pipe before the start of the flare of the muffler section. Then weld the inner pipe to the outer also sealing the drilled hole being sure to have good fusion to the inner pipe. We did the welding with an acetylene torch. I successfully eliminated the rattle on my RE with this method, except I used TIG welding . Wire feed (MIG) welding could be used I suppose, but I think it maybe more difficult to produce a good repair. I used Wayne's sectioned exhaust pictures to chose my location to drill. I bought some brand new GS750 pipes about 20 years ago from Suzuki and stored them properly. About 18 months ago, I prepared to sell the bike and fitted the new pipes. The left one rattled. I was completely puzzled. Spent a lot of time sliding a credit card between pipe and frame making sure the pipe wasn't touching anywhere it shouldn't. Eventually took it off because it spoiled the ground up restoration with a rattly pipe. I sold it with a good used pipe on the left and gave the new owner the brand new one. I've just forwarded your post to him. It seems to explain the issue. Thanks Brian.

I thought I should report back on the pipe rattle repair I described in the post above. This worked with 100% success on the GS 4 stroke Suzuki double wall exhaust pipes. My RE repair failed by breaking the weld loose. I believe this was due to the extreme heat of the inner pipe and the cooling of the outer pipe by the air duct making a large expansion difference between the two pipes. The attached pictures are of my latest repair. I welded a 5/16 threaded bung into the outer pipe and used loctite on a round nosed set screw to hold a light pressure against the inner pipe. If I don't report back on this repair that means it is still working. Brian
